I think the surfaces are still in good shape and I really have not had the intake off since the original install so I am speculating. They were fine 200 hours ago. I don't think I will have a problem with it sealing up as long as I use RTV and torque well. What had happened is the gasket material between the intake runners and had baked through where the gasket started squeezing itself out from between the head and manifold at the runners. The stock Merc intake gasket has a woven stainless insert between the sealing surfaces and would likely take the heat better. I must have stayed into boost to long at some point!

Not meaning to suggest that you overlooked anything, but please tell us that you are NOT using the rubber valley seals on the front and back of the intake. Those can cause lots of problems with the sides not sealing well.

No rubber, RTV. The import Grey RTV sets harder than other formulations. The Grey is for imports with less bolts in the pattern and it has a stiffer cured strength than the Blue or Red.
