What is the maximum cubic inches you can get from a Bowtie 502 block and what pieces do you need to get there ?

Bore 4.560 if you sonic test and a 4.25 crank would be safe. 557CI

Personally, I wouldn't put a 4 3/8 crank in a 9.8 deck height block. The rod angle is to steep for my taste. I would stick with a 4.25" crank and you could go all the way to 4.600. That would make a 565 ci. You can take that block to 4.625" bore as long as you sonic test it. You should still have .250-.300 wall thickness at 4.625" bore. I have taken countless bowties to 4.600 with no problems.

I had a 502 bowtie at 4.600 with stock crank (think it worked out to 525 cu.) ran great with an easy 600 hp/600 ftlbs. at 9:1 compression with Dart intake and EMI exhaust. Loved that engine!!

Could you guys explain Sonic Testing? Are you checking the thickness or strength of the cylinder walls? And you do this before boring, right? Otherwise you've ruined a block that could be used with less bore. Am I close?

Yep, sonic testing will check for wall thickness.
