I did the same thing and went to my local audio store...picked up a pair for around $20. Much better than me trying to figure out dimensions and all that jazz. Sealed enclosures typically handle more power and sound better at volume. Depends on the type of music you listen to and the power you are putting to them. The cleaner the power, the more they can take (typically).

I would buy a box that is made and cover the outside in a thin layer of glass and the inside with resin only. I would then STUFF it with speaker foam. That is the easiest thing. If you want to have some fun then Big Yellows suggestion could yield a good result.

About what dimensions for a single 6x9 box and what is speaker foam? Some kind of cotton? Not a real high tech project here but may as well start with a good design. I want to keep it simple so the Kids can build it. They are 10 and 12 years old but know how to use tools.
