Update -
Last weekend, my brother in law and I put in a reman 4r100HD from Ford. This is their upgraded version, with a 3yr 100k warrenty. We installed a 6.0 cooler, and the trans in about 12hrs. Very few problems - one inspection cover bolt had to be drilled out, and one line got twisted when I went to remove it. With the new software from Ford, it definately shifts different than the stock one did. I don't have my chip in it, and will probably go ahead with a DPtuner when funds allow for it. In total, I put about $3100 in it - even got a $100 rebate from Ford.

Thanks for all the suggestions.

When I blew my tranny, ford quoted me $3100 for a rebuild also. Since I was running a chip, intake, 37" tires, and 4.30 gears, I spend the $4500 for the BTS (Brian's Truck Shop) tranny. I ran it for 35,000 miles and it was awesome! I highly recommend for anyone doing a tranny upgrade. I speak past tense, because I just sold the truck :-(

i would look hard at some junk yards, try and find a decent used one, sell the truck and get something newer. unsure how much sense it makes to spend 3-4k on a trans for a vehicle that age. just my .02...i have an 04 with 120k on my lot that i just sold to a gentleman in canada for $15k...2004 F-250 XLT xtra cab 4x4 fx-4 offroad pkg 6.0 powerstroke with an 8ft bed and in awesome shape. there are plenty of deals out there right now on these fullsize diesels.

i had a 99 F-250 xtracab powerstroke that i bought with 100k on it. as soon as i bought it the convertor started rattling. luckily i put an xtended warranty on it when i purchased it. took it to a local tranny shop (Aamco) they got it warrantied and i paid a couple xtra bucks outta pocket to have a braised billet heavy duty convertor installed with a lower stall speed, and also a bigger clutch pack and a trans-go tugger kit...had a cold air intake, 4 inch turbo back exhaust, edge programmer (always on the highest setting) 3.5 inch lift kit with 33's on 20's...truck was awesome...also had the magtech diff covers and the deepsump magtech transpan installed and converted all fluids to amsoil full synthetic

There is no big secret to building a E40d or 4r100 that will last,I do it all the time for customers. I have built many with hd 3rd pack, billet twin disc low stall lock up convertor,hd 4r100 planets,hd sprag, new electronics, properly clearenced ,upgraded pumps, extra clutches were needed,hd shift kit and numerous other small upgrades (blow proof snap rings etc). Usually runs aound 2200$ although I can't offer a nationwide warranty,Smitty

Here is my update on this. As I predicted mine went today while towing my track loader. AWSOME! 150K, and it pumped all the fluid out of it and overheated. Its at a friends right now and we have ordered a reman ford unit from the dealer, will be in Tuesday(got to love breaking down on a Friday) as they get them next day. We will pull the trans tomorrow so we dont have to pay the $1000 core charge. It will cost me about $2600 total.
