Here is a hatch we're building for an older Fountain. The original hatch weighs a few hundred pounds and doesn't allow enough clearance underneath for headers and a hi-rise manifold.
We're using Divinycell foam for the core. The plug is made from rigid foam insulation hot glued together. We the "rough" the shape out. Once the general shape is achieved we cover the foam with a heavy layer of Spackle. It is then sanded and shaped to it's finish condition. We then layer up with glass. The foam form is then removed and the core material is fitted. The core is layered in with glass and the whole part is vacuum bagged and cured. This is the general process without going in to great detail. |

It should weigh in at about 50-75lbs
The Spackle is the same stuff you get at Home Depot for mudding drywall. The part is cored with Divinycell foam. A hatch like this will hold two men across a 4'x8' span without any problem. It's strong and light weight but it isn't cheap. Once the foam is laminated it makes for a great structural component. This hatch is now in a slow cure, we just layed it up this AM. I'll take more pics tomorrow.

Our office is in Pleasant Hill and we do all of our work out of Martineze for now but will be moving to Bethel Isle this summer.
