Break out the mill and welder and make the manifold and intercooler one. Plunge the core down into the plenum.

I think Hogie Roll is on the right track. I don't know how much space you need to make it clear, but you could mill the intercooler adapter plate down a little and then cut the intake top down some and weld the 2 together and prob. gain 2" or may a little more and it would all be stronger for it. Pretty easy to do, not too expensive. The question would be how far can you cut the upper part of the intake down before is impact flow / performance enough to negate the gain of going with the tunnel ram all together, and is that enough to make it clear the hatch? I am arm chairing it from here so its easy to suggest these things, but you have a lot of effort and time and money in it, have you taken the blowers off and put the hatch on and measured what it would take to clear? You may already know that this wont work...

That was my idea but my fabricator that modifier them for Fuel injection isn`t keen on it. He doesn`t think the welds would be strong enough.

I can raise the hatch , thats easy but I`d still need to lose 1.5" somewhere.

This is clearance with the top plate off (3/4" thick)
Really it`s only the left corner that hits as the hatch is bowed a bit .. blower doesn`t hit anywhere else ..
Hatch is 1/2" think I could shave that down too if needed.

If the fabricator is concerned about the intakes side wall thickness after cutting it down being too thin to hold on a single weld bead, then because the upper adapter plate is much wider than the intake top you could easily fab up some triangle gussets like external webs and add them in many places (every 3 " or something) around the outside under the edge of the plate. and down the intake plenum's vertical sidewall. If you curve or sculpt the outer edge of them a little it would even look kinda cool. This would add to the weld surface area and stiffen the intake side wall. If he is worried that the plate alloy wont weld to the casting, then you could made the flat plate out of a more compatible aluminum to weld to the casting. Or a combination of the two ideas, again just trying to help. We are all rooting for your success on this build. It gives all us home building hobbyist hope to this kind of effort and creativity.

Why not just add some small fiber glass scoops or raised section, seems the glass work would be much easier then all the AL fab? Call Glass Dave and tell him he needs a Chi-town ,,,,,, vacation. Or do you not want to change the look of the hatch?

So nobody is asking and I might get told I'm an idiot but I'll ask anyway...being a giant whipple on not much boost in retrospect....do you even need the intercooler? Any idea what you are actually gaining with it and is there a lower profile option out there like TBS intercoolers? I understand that the whipple IC is far superior to TBS however in your application would you really see that much difference? Just a thought??
